I'll try the REPEATED clause and see if any improvement occurs.
I'm not quite sure what you mean by:

Optimize stats are only available on the key columns - Should they
also be on the segment columns?  I don't know anything about
statistics - how are they used and is there an overhead?

Duplicates - unfortunately there will be duplicates present, thus the
use of 'UNION ALL' is required.

The program is run overnight and takes about 3hrs so at present there
is no real need to increase the speed - sorry, but I don't think I
could persuade my manager to part with company cash to make the
improvement.

I would have liked to see how you would have tackled the problem,
nevertheless you have given me some pointers and I will try them out
solely with the intention of improving my coding skills.
